composites and their characterization

Abstract

6061aluminum matrix composites containing 30vol%SiC with mean mass particle size of 16and 22l m as the reinforcing phase were synthesized by squeeze casting route.The process consisted of fabricating of SiC preform followed by squeeze casting of 6061aluminum alloy.The SiC preform was made by blending SiC particles with silica as a coal and sintering.The microstructural fea-tures,aging behavior,mechanical properties and wear characteristics of the composites were investigated.The results indicated that a homogenous distribution of SiC particles in the aluminum matrix,which is almost free of pores,can be obtained by squeeze cast-ing method.Higher strength and lower wear rates were observed in the composite materials than the unreinforced aluminum alloy part.However,a marked decrease in ductility of the composites arising from adding of SiC particles was obtained.The aging behav-ior of the aluminum alloy was found to be in?uenced by the reinforced materials,i.e.the time to obtain the peak hardness in T6treatment was lower for the composites than the unreinforced material.The fracture surfaces of the unreinforced and composite samples exhibited dimple surfaces.The wear resistance of the aluminum alloy was improved by reinforcing with SiC particles and it is comparable with unalloyed pearlitic cast iron.This article presents the e?ect of SiC particles on the aging behavior,mechan-ical properties and wear resistance of 6061aluminum alloy made by squeeze casting method.ó2004Elsevier Ltd.All rights reserved.

1.Introduction

In recent years,stringent requirements of material quality in automotive and aerospace industries have necessitated the development of lightweight aluminum alloys [1].In this context,it is known that reinforcing of aluminum alloys with discontinuous second phase particles o?ers high strength,high modulus,superior wear resistance,good workability,desirable thermal expansion and isotropy [2–5].This excellent combina-tion of properties makes composites very attractive for industrial application.Metal matrix composites (MMC)are generally produced either by liquid metal-lurgy or powder metallurgy techniques [6–8].In the for-mer,the particulate phases are mechanically dispersed in the liquid before solidi?cation of the melt.Herewith,squeeze casting method is known as a very promising route for manufacturing near net shape MMC compo-nents at relatively cost [6].The implementation of high pressure during squeeze casting process yields relatively homogenous and ?ne microstructure and improves the adhesion between the molten metal and reinforcement [6,7,9].Furthermore,in contrast to common casting processes such as vortex procedure,the fabrication of composite materials comprising high volume content of the reinforcing second phase is feasible.

It is known that the size and distribution of second phase particles and characteristics of the particle/matrix interface signi?cantly depends on the processing

methodology of the composite materials.Therefore,an understanding of the factors that in?uence the strength and nature of wear is important for composites,as these properties are sensitive to the type of reinforcement and method of processing[1].Several investigations have demonstrated improved mechanical properties of alum-inum alloys reinforced with hard ceramic phases[10–15]. The wear behavior of these composites has also been investigated frequently[16–23].However,it is obvious that the in?uence of reinforcement phase on the proper-ties of the composites depend both on the manufactur-ing method and the characteristics of ceramic particles (chemical composition,volume percent and particle size).For instance,the wear resistance of Al–Al2O3 composites was reported to be superior to those contain-ing SiC[1].The inferior performance of the SiC rein-forced composites is attributed to the reaction of interface between the meal matrix and the reinforce-ment.The size and distribution of second phase particles also play an important role in controlling the mechani-cal properties and wear resistance of the composites, e.g.a composite with large size ceramic particles was re-ported to exhibit superior wear resistance but inferior mechanical strength to that containing small particle size[20–24].On the other hand,the distribution of rein-forcement particles and the interfacial reaction between the metal matrix and the reinforcement highly depends on the processing methodology.It is known that the reaction between the matrix and particles is minimized by using solid state processing,i.e.powder metallurgy route[1,8].In liquid metallurgy methods,the wetability of the reinforcement particles by molten metal is im-proved by applying high pressures during casting[6,7].

In the present work,squeeze casting method was suc-cessfully used for manufacturing6061aluminum matrix

composites comprising a high volume content of SiC particles(30%).No much work has been previously re-ported on the e?ect of high volume content of SiC par-ticles on the aging behavior,mechanical properties and wear resistance of6061aluminum alloy.This article pre-sents the processing of squeezed cast6061aluminum al-loy reinforced with SiC particles having mean mass particle size of16and22l m.The characteristics of the composites and the in?uence of SiC particle size is addressed in light of their microstructural features.

2.Materials and experimental techniques

2.1.Processing methodology

Commercial6061aluminum alloy was used as a base material.The chemical composition of the aluminum al-loy is given in Table1.The reinforcement phase con-sisted of SiC particles with mean mass particle size of 16and22l m.The processing route used for the fabrica-tion of composites is shown in Fig.1.In brief the proc-ess consisted of fabrication of SiC preform followed by squeeze casting of the aluminum alloy.The SiC preform was made from SiC particles and colloidal silica as a binder.A mixture of the particles and the binder was poured into a cylindrical mold with20mm high and 100mm diameter.This mixture was subsequently baked at120°C for24h followed by sintering at1000°C for4 h.The volume fraction of SiC was about30vol%,i.e.the resulting material had70vol%porosity.This perform was used for the fabrication of composite specimens by squeeze casting method.Fig.2shows the schematic of apparatus used.The mold and SiC preform were ini-tially preheated to300°C.The molten6061aluminum alloy was poured into the mold at800°C.Subsequently, 100MPa pressure was applied on the mixture using a hydraulic press.The molten aluminum alloy was there-fore in?ltrated into the preheated reinforcement preform and solidi?ed.The billets were then homogenized at530°C for3h.Several samples were machined from the bil-lets for microstructural examination,mechanical testing, Table1

and wear study.Before testing,the specimens were heat treated according to T6procedure,i.e.solution heat treatment for 2h at 557°C followed by water quenching and aging at 175°C for varying times.2.2.Materials characterizations

Tensile test specimens were manufactured by machin-ing of the cast block according to ASTM-E8M Stand-ard.The length and diameter of the gage were 30and 6mm respectively.The specimens were mechanically polished using 100,200and 500mesh abrasive papers to remove scratches and machining marks.Three tensile tests were done for each run and the results were re-ported using the mean square method.All the tests were conducted in an Instron testing machine at a strain rate of 5·10à3s à1.The scatter between the experimental data is less than 5%.

The hardness measurements on all the composites and base material were carried out using a Brinell hard-ness testing machine by 2.5mm ball at loads of 15and 30kg.The hardness values reported are the average of ?ve measurements on each sample.

Sample tests for microstructural examinations were prepared following standard procedures of grinding and polishing followed by etching in Keller ?s reagent.Scanning electron microscopy (SEM)and optical micr-oscopy (OM)were performed to evaluate the distribu-tion of SiC particles and the degree of perfection of the in?ltration process.The fracture surface of the com-posite was also examined using SEM.2.3.Wear testing

Wear testing was conducted on the composites and on unreinforced aluminum alloy samples.The wear

specimen consisted of a rectangular sample with dimen-sions of 10·6·6mm.The abrasive wear test was car-ried out in accordance with ASTMG65.Silica particles with mean mass diameter of 250l m were used.The force against specimen was 150N,the wheal revolution was 2000rpm,and the sand ?ow rate was 350g min à1.The weight losses during the sliding tests were calculated from the weight di?erences of the specimens before and after the tests by a digital balance with the accuracy of 1mg.The reciprocating wear test was also performed at varying loads of 1–10kg and sliding rate of 17cm s à1on the composite and the unreinforced aluminum alloy in accordance with SAE J661A Test procedure.The counterpart was a commercial brake lining and a pear-litic gray cast iron with hardness of 230HB.

3.Results and discussion 3.1.Microstructural features

The most important factor in the fabrication of par-ticle reinforced composites is the uniform dispersion of the reinforcement.Therefore,the appearance of micro-structure could give an insight into the quality of com-posites.Fig.3shows the representative microstructure of aluminum 6061–30vol%SiC composite made by the squeeze casting method.The region with dark contrast corresponds to SiC particles.A uniform distribution of the second phase particles is revealed in the matrix phase.It is known that as the reinforcement is increased in volume,porosity and agglomeration of SiC particles become more evident.However,it seems that by using the squeeze casting method the high volume fraction of SiC particles are uniformly distributed in the matrix.Furthermore,small amounts of pores were observed

the microstructure,showing that the in?ltration of aluminum alloy was almost complete.3.2.Mechanical properties

The strength of 6061aluminum alloy composites can be improved by using age hardening heat treatment.The generally admitted precipitation sequence in the alumi-num alloy is super-saturated solid solution !vacancy silicon clusters !GP zones !b 00coherent needle phase precipitates !b 0semicoherent rods !equilibrium b plates [15].Fig.4shows the e?ect of aging time on the hardness of the composites and the unreinforced alloy.It can be notice that the peak hardness was obtained at lower aging times for the composite reinforced with 22l m SiC particles in comparison to the unreinforced alloy (125min for the composite and 185min for the aluminum alloy).In addition,using smaller SiC particle size (16l m)resulted in faster aging response,i.e.the time of peak hardness decreased from 125to 106min.These results indicate that the addition of reinforcement to the aluminum matrix accelerates the aging kinetic.This behavior can be attributed to the high matrix dislo-cation density induced by the mismatch between the ma-trix and the reinforcement [9,13,14].It is well known that high dislocation density in the metal matrix pro-motes dislocation-assisted di?usion of chemical ele-ments.This in?uence can also be attributed to the heterogeneous nucleation capability of metastable phases on the SiC particles [2,3,14,15].In the case of smaller SiC particles,the total interface area between the metal matrix and the reinforcement is higher whereas the mean intercept distance between the parti-cles is lower.This leads to a faster aging response,as it was shown in Fig.4.

The tensile properties of the investigated composites and the unreinforced aluminum alloy at the peak-age condition are summarized in Table 2.The strength of the composites is signi?cantly higher than that of the base material.The elastic modulus increased from 70to 83GPa on adding 30vol%SiC particles with 22l m particle size.Similarly,the yield strength and ulti-mate tensile strength increased from 110and 144to 172and 194MPa,respectively.However,the ductility of the composites is less than that of the base material.It is obvious that plastic deformation of the mixed soft metal matrix and the non-deformable reinforcement is more di?cult than the base metal itself.The load-bear-ing capacity of the hard particles as well as the higher dislocation density of the matrix due to the

mismatch between the aluminum alloy and the rein-forcement are response to the higher strength obtained.

The results show that with decreasing the reinforce-ment particle size,higher tensile strength and better duc-tility was achieved.At a constant volume fraction of the reinforcement,the smaller SiC particle size provide more interface area,which serves as the nucleation sites for the grain formation during squeeze casting and as a bar-rier for the grain growth during the subsequent heat treatment.Therefore,it is not generally surprising that decreasing the grain size of the reinforcement in addition to the e?ect of less intercept length between ceramic par-ticles(smaller particles exert more restriction on plastic ?ow during deformation)as well as higher dislocation density of the metal matrix result in higher mechanical strength.

The fracture surfaces of the composites specimen exhibited simples surfaces(Fig.5).Strain localization at sharp corners of the reinforcement particles has been regarded as a dominant fracture initiation mode in these composites[25].Consequently,ductile fracture of the matrix was due to void coalescence mechanism which re-sulted in the formation of dimples as observed at the fracture surface.3.3.Wear characteristics

The mass loss of the composite,unreinforced alloy, and pearlitic cast iron examined at the same experimen-tal conditions is listed in Table3.One can notice that the abrasive wear resistance of the aluminum alloy was con-siderably improved by the SiC particles,i.e.the mass loss of the composite is almost one-third of the unrein-forced alloy.It is known that for pure metals the relative wear resistance(the wear volume of the sample material divided by that of the standard material tested under the same experimental conditions)is proportional to hard-ness[26].However,for alloys and composites,this rela-tionship becomes more complicated due to the impact of microstructure on the wear characteristics.Anyway,the higher abrasive wear resistance of the composite than that of the unreinforced material can be attributed to the higher hardness of the composite caused by SiC particles.

The results of reciprocating wear test against brake lining showed that the wear resistance of the composite is comparable with the perllitic gray cast iron.Fig.6 illustrates the mass loss of the materials versus sliding distance after run-in period at10kg load and17cm sà1 sliding rate.It is worthy to note that although the

hardness of the cast iron is almost double of the com-posite,the mass loss is almost equal.It means that over-all hardness of the materials is not the only dominating e?ect on the wear rate.In this context,the microstruc-tural features must be taken into account.Although the aluminum matrix is considerably softer than the perllitic microstructure,it seems that the high hardness and thermal stability of the reinforcement phase facili-tated protection of the metal matrix from further wear.Anyway,this result highlights the advantages of squeeze casting for the fabrication of aluminum base composites with a higher volume content of SiC reinforcement.

4.Conclusions

The ?ndings in this investigation can be summarized as follows.

1.The fabrication of aluminum base composites using squeeze casting method results in a homogenous dis-persion of the reinforcement particles in the metal

matrix.The matrix is almost pore free,showing com-plete in?ltration of the aluminum melt into the SiC preform.

2.

The thermal mismatch between the metal matrix and the reinforcement increases the dislocation density of the matrix.Therefore,the aging kinetics of 6061aluminum alloy increases with addition of SiC parti-cles,i.e.less time is required to obtain the maximum hardness by T6heat treatment.The aging kinetics is further increased by decreasing the particle size of the reinforcement phase.

3.

The mechanical strength of Al6061–30vol%SiC com-posite is superior to those of the unreinforced mate-rial.Decreasing the particle size of the reinforcement phase leads to better mechanical properties.

4.

The fracture surface of the composite material con-sisted of voids which formed by the strain localization at sharp corners of SiC particles.These voids were then coalesced during tensile loading,resulting in the formation of dimple appearance at the fracture surface.

5.

The wear resistance of aluminum–30vol%SiC com-posite fabricated by the squeeze casting method is considerably higher than that of the unreinforced material.The wear resistance of this composite is comparable to perllitic gray cast iron,although the apparent hardness of the composite is much lower than the other.

挤压铸造代替压力铸造生产铝合金车轮

摘要采用挤压铸造代替压力铸造生产铝合金车轮,不仅克服了压铸件内部容易形成气孔和氧化夹杂的缺陷,而且提高了成品率及材料利用率。介绍了铝合金车轮挤压铸造的模具结构及设计参数,分析了挤压铸造的工艺参数及选择依据。 关键词:铝合金车轮挤压铸造模具结构 目前,国内卡丁车(类似碰碰车)都从国外进口,其中铝合金车轮是一个重要零件。过去,国外采用压力铸造生产该铸件,铸件质量差,且成品率低,劳动强度大。针对该铸件的结构特点和性能要求,如何提高其产品质量、降低原材料消耗、节约能源、提高劳动生产率及降低铸件成本,是当前生产中的关键。从研制的情况可知,采用挤压铸造代替压力铸造是今后制造铝合金车轮行之有效的工艺。 1车轮材料、要求及铸件设计 图1所示为铝合金车轮零件图。车轮不仅有较高的性能要求,而且形状十分复杂。 图1车轮零件图 车轮材料的化学成分(质量分数)为:1.5%~3.5%的Cu,10.5%~12.0%的Si,<0.3%的Mg,<1.0%的Zn,<0.5%的Mn,<1.3%的Fe,<0.5%的Ni,<0.5%的Sn,其余为Al。力学性能要求:σb>276 MPa,σs>115 MPa,σ>4.4%,HB>92。 该车轮内外形的尺寸精度较高,都应加放加工余量及余块。按挤压铸造工艺的要求,把形状复杂的车轮零件图设计如图2所示的铸件图。由该图可见,为便于从铸件内孔脱出及简化模具加工,把原来的阶梯轴孔设计成圆柱形中心孔,其直径为 φ30 mm,内壁斜度为3°[1]。

图2车轮铸件图 2模具结构及设计参数[1] 2.1挤压铸造模具结构 铝合金车轮挤压铸造的模具结构如图3所示。它主要有凸模、右凹模、顶杆镶块和左凹模组成所要求的型腔。左凹模和右凹模分别固定在左凹模定模板和右凹模动模板上,左凹模定模板用螺钉紧固在下模板上,右凹模动模板经过侧缸在导柱上实施开启及闭合。 图3车轮挤压铸造模具 1.上模板 2.凸模固定板 3.凸模 4.导柱 5.右凹模 6.右凹模动模板 7.垫板8.下模板9.顶杆镶块10.左凹模11.左凹模定模板 采用2000 kN油压机改装进行挤压铸造,其工作过程是:将定量的合金熔液浇入型槽后,固定在活动横梁上的凸模以一定速度向下挤入型腔,压力达一定数值后保压;铝合金凝固后卸压,凸模通过工作缸的回程向上移动,顶杆镶块通过下顶缸从铸件内向下退出,直到全部脱离铸件之后,再用侧缸开启右凹模,取出铸件。 2.2模具设计的主要参数

第9章挤压铸造概述 工艺原理 挤压铸造,简称挤铸,也称“液态模锻”或“液锻”。其原理是对进入挤压铸型型腔内的液态(或半固态)金属施加较高的机械压力,使其成形和凝固,从而获得铸件或铸锭的一种工艺方法。 此工艺是一种介于模锻与压铸之间,实施铸锻结合的工艺。其与模锻不同,置于模具(铸型)中的不是固态坯料,而是液态(或半固态)金属;与普通压铸不同,其液态金属是自下而上缓慢、平稳充型的,并保持在高压力下凝固。 工艺分类 从工艺方法方面,挤压铸造主要分两大类:①直接挤压铸造,简称直接挤铸,包括直接冲头挤铸、柱塞挤铸等,即液态金属在压力推动下充填由冲头与凹型组成的型腔中,且挤压冲头直接挤压在铸件上(见图9-1)。②间接挤压铸造,简称间接挤铸,包括上压式和下顶式间接挤铸等,即液态金属在压力推动下,充填已闭合锁型的型腔中,挤压压冲头通过内浇道将压力传递到铸件上(见图9-2)。 图9-1典型直接挤压铸造工艺程序示意图 a)铸型准备b)浇注 c)合挤压压d)开型,取出铸件按挤压铸型的分(合)型方向的不同,挤压铸造也可分为立式挤铸(水平分型,如图9-1所示)和卧式挤铸(垂直分型,如图9-2所示)两大类。但不论是何种类型,为创造良好的排气条件,挤压冲头对液态金属的挤压力,大都是垂直方向(由上向下或自下而上)施加的。 图9- 2典型间接挤压铸造 (下顶式)工艺程序示意图 a)铸型准备后浇注 b)合型,挤压料筒摆正 e)挤压头和挤压料筒上升 d)挤压头上升挤压 工艺过程 挤压铸造的工艺过程一般分为下列步骤(见图9-1,图9-2)。 (1)铸型准备包括对铸型、挤压料简及挤压冲头的清理和喷涂,并将其回复到准备位置上。 (2)浇注将液态(或半固态)金属注入凹型或料筒中。 (3)合型合型并锁型,将料筒、冲头进入待 挤压位置。 (4)挤压用挤压冲头将液态(半固态)金属推人型腔,并继续保压直至其完全凝固。 (5)开型推出铸件。 挤压铸造一般在专用挤压铸造机(简称挤铸机) 上进行。但国内外也不少是选普通液压机代用,后者 设备投资少,也可行,但生产效率低并会影响产品质量。 工艺特点

发布时间:2017-05-12 铝挤压成型定义 铝挤压成型是对放在模具型腔(或挤压筒)内的金属坯料施加强大的压力,迫使金属坯料产生定向塑性变形,从挤压模具的模孔中挤出,从而获得所需断面形状、尺寸并具有一定力学性能的零件或半成品的塑性加工方法。 铝挤压成型的分类 按金属塑变流动方向,挤压可以分为以下几类: 正挤压:生产时,金属流动方向与凸模运动方向相同 反挤压:生产时,金属流动方向与凸模运动方向相反 复合挤压:生产时,坯料一部分金属流动方向与凸模运动方向相同,另一部分金属流动方向与凸模运动方向相反 径向挤压:生产时,金属流动方向与凸模运动方向成90度 铝挤压成型的工艺特点 1、在挤压过程中,被挤压金属在变形区能获得比轧制锻造更为强烈和均匀的三向压缩应力状态,这就可以充分发挥被加工金属本身的塑性; 2、挤压成型不但可以生产截面形状简单的棒、管、型、线产品,还可以生产截面形状复杂的型材和管材; 3、挤压成型灵活性大,只需要更换模具等挤压工具,即可在一台设备上生产形状规格和品种不同的制品,更换挤压模具的操作简便快捷、省时、高效; 4、挤压制品的精度高,制品表面质量好,还提高了金属材料的利用率和成品率; 5、挤压过程对金属的力学性能有良好的影响; 6、工艺流程短,生产方便,一次挤压即可或得比热模锻或成型轧制等方法面积更大的整体结构件,设备投资少、模具费用低、经济效益高; 7、铝合金具有良好的挤压特性,特别适合于挤压加工,可以通过多种挤压工艺和多种模具结构进行加工。

铝挤压成型的优点 1、提高铝的变形能力。铝在挤压变形区中处于强烈的三向压应力状态,可以充分发挥其塑性,获得大变形量。 2、制品综合质量高。挤压成型可以改善铝的组织,提高其力学性能,其挤压制品在淬火时效后,纵向(挤压方向)力学性能远高于其他加工方法生产的同类产品。与轧制、锻造等加工方法相比,挤压制品的尺寸精度高、表面质量好。 3、产品范围广。挤压成型不但可以生产断面形状简单的管、棒、线材,而且还可以生产断面形状非常复杂的实心和空心型材、制品断面沿长度方向分阶段变化的和逐渐变化的变断面型材,其中许多断面形状的制品是采用其他塑性加工方法所无法成形的。挤压制品的尺寸范围也非常广,从断面外接圆直径达500-1000mm 的超大型管材和型材,到断面尺寸有如火柴棒大小的超小型精密型材。 4、生产灵活性大。挤压成型具有很大的灵活性,只需更换模具就可以在同一台设备上生产形状、尺寸规格和品种不同的产品,且更换工模具的操作简单方便、费时小、效率高。 5、工艺流程简单、设备投资少。相对于穿孔轧制、孔型轧制等管材与型材生产工艺,挤压成型具有工艺流程短、设备数量与投资少等优点。 铝挤压成型的缺点 1、制品组织性能不均匀。由于挤压时金属的流动不均匀(在无润滑正向挤压时尤为严重),致使挤压制品存在表层与中心、头部与尾部的组织性能不均匀现象。 2、挤压工模具的工作条件恶劣、工模具耗损大。挤压时坯料处于近似密闭状态,三向压力高,因而模具需要承受很高的压力作用。同时,热挤压时工模具通常还要受到高温、高摩擦作用,从而大大影响模具的强度和使用寿命。 3、生产效率较低。除近年来发展的连续挤压法外,常规的各种挤压方法均不能实现连续生产。一般情况下,挤压速度远远低于轧制速度,且挤压生产的几何废料损失大、成品率较低。 总结 近年来,由于各行业对小型化、轻量化的追求,铝及铝合金型材被广泛应用于建筑、交通运输、电子电器、航天航空等行业。因此铝挤压制品的比例也迅速增加,据资料显示,挤压加工制品中铝及铝合金制品约占70%以上。

面上按计算机的指令逐点扫描即逐点固化。当一层扫描完成后,未被照射的地方仍是液态树脂。然后升降台带动平台下降一层高度,已成型的层面上又布满一层树脂,刮平器将粘度较大的树脂液面刮平,然后再进行下一层的扫描,新固化的一层牢固地粘在前一层上,如此重复直到整个零件制造完毕, 得到一个三维实体原型。 光固化工艺的设备做出的零件其优点是精度较高、表面效果好,零件制作完成后需要少量打磨,将层层的堆积痕迹去除。光固化工艺制作的零件打磨工作量相对其他工艺设备制作的零件的打磨量是最小的;其缺点是强度低无弹性,无法进行装配。光固化工艺设备的原材料很贵,种类不多。光固化设备的零件制作完成后,还需要在紫外光的固化箱中二次固化,用以保证零件的强度。液漕内的光敏树脂经过半年到一年的时间就要过期,所以要有大量的原型服务以保证液漕内的树脂被及时用完,否则新旧树脂混在一起会导致零件的强度下降、外形变形。如需要更换不同牌号的材料就需要将一个液漕的光敏树脂全部更换,工作量大树脂浪费很多。三十几万的紫外激光器只能用1万小时,使用一年后激光器更换需要二次投入三十几万的费用。 熔融挤压成形 熔融挤压成形工艺是利用热塑性材料的热熔性、粘结性,在计算机控制下层层堆积成型。熔融挤压成形工艺原理是材料先抽成丝状,通过送丝机构送进喷头,在喷头内被加热熔化,喷头沿零件截面轮廓和填充轨迹运动,同时将熔化的材料挤出,材料迅速固化,并与周围的材料粘结,层层堆积成型。图2熔融挤压工艺原理图

铝合金压铸件的标准

铝合金压铸件 1 范围 本标准规定了铝合金压铸件(以下简称压铸件)的材质、尺寸公差、角度公差、形位公差、工艺性要求和表面质量。 本标准适用于照相机、光学仪器等产品的铝合金压铸件。 2 规范性引用文件 下列文件中的条款通过本标准的引用而成为本标准的条款。凡是注明日期的引用文件,其随后所有的修改单(不包括勘误的内容)或修订版均不适用于本标准,然而,鼓励根据本标准达成协议的各方研究是否可使用这些文件的最新版本。凡是不注日期的引用文件,其最新版本适用于本标准。 GB/T 6414—1999 铸件尺寸公差与机械加工余量 GB/T 11334—1989 圆锥公差 JIS H 5302—1990 压铸铝合金 3 压铸铝合金 3.1 压铸铝合金选用JIS H 5302—1990中的ADC10。 3.2 ADC10的化学成分表1给出。其中铜的含量控制在不大于2.8 %。 a )抗拉强度σ b :245 MPa; b )伸长率δ5 :2 %; c )布氏硬度HBS(5/250/30):80。 4 铸件尺寸公差 4.1 压铸件尺寸公差的代号、等级及数值 压铸件尺寸公差的代号为CT。尺寸公差等级选用GB/T6414—1999中的CT3 ~ CT8。一般(未注)公差尺寸的公差等级基本规定为:照相机零件按CT6,其他产品零件按CT7。尺寸公差数值表2给出。 4.2 壁厚尺寸公差 壁厚尺寸公差一般比该压铸件的一般公差粗一级。例如:一般公差规定为CT7,壁厚公差则为CT8。当平均壁厚不大于1.2 mm时,壁厚尺寸公差则与一般公差同级,必要时,壁厚尺寸公差比一般公差精一级。 4.3 公差带的位置 尺寸公差带应相对于基本尺寸对称分布,即尺寸公差的一半为正值,另一半取负值。当有特殊要求时,也可采用非对称设置,此时应在图样上注明或在技术文件中规定。 对于有斜度要求的部位,其尺寸公差应沿斜面对称分布。

铸造铝合金缺陷及分析 一氧化夹渣 缺陷特征:氧化夹渣多分布在铸件的上表面,在铸型不通气的转角部位。断口多呈灰白色或黄色,经x光透视或在机械加工时发现,也可在碱洗、酸洗或阳极化时发现 产生原因: 1.炉料不清洁,回炉料使用量过多 2.浇注系统设计不良 3.合金液中的熔渣未清除干净 4.浇注操作不当,带入夹渣 5.精炼变质处理后静置时间不够 防止方法: 1.炉料应经过吹砂,回炉料的使用量适当降低 2.改进浇注系统设计,提高其挡渣能力 3.采用适当的熔剂去渣 4.浇注时应当平稳并应注意挡渣 5.精炼后浇注前合金液应静置一定时间 二气孔气泡 缺陷特征:三铸件壁内气孔一般呈圆形或椭圆形,具有光滑的表面,一般是发亮的氧化皮,有时呈油黄色。表面气孔、气泡可通过喷砂发现,内部气孔气泡可通过X光透视或机械加工发现气孔气泡在X光底片上呈黑色 产生原因: 1.浇注合金不平稳,卷入气体 2.型(芯)砂中混入有机杂质(如煤屑、草根马粪等) 3.铸型和砂芯通气不良 4.冷铁表面有缩孔 5.浇注系统设计不良 防止方法: 1.正确掌握浇注速度,避免卷入气体。 2.型(芯)砂中不得混入有机杂质以减少造型材料的发气量 3.改善(芯)砂的排气能力 4.正确选用及处理冷铁 5.改进浇注系统设计 三缩松 缺陷特征:铝铸件缩松一般产生在内浇道附近飞冒口根部厚大部位、壁的厚薄转接处和具有大平面的薄壁处。在铸态时断口为灰色,浅黄色经热处理后为灰白浅黄或灰黑色在x光底片上呈云雾状严重的呈丝状缩松可通过X光、荧光低倍断口等检查方法发现
产生原因: 1.冒口补缩作用差 2.炉料含气量太多 3.内浇道附近过热 4.砂型水分过多,砂芯未烘干 5.合金晶粒粗大

铝合金车轮挤压铸造工艺介绍 目前,国内卡丁车(类似碰碰车)都从国外进口,其中铝合金车轮是一个重要零件。过去,国外采用压力铸造生产该铸件,铸件质量差,且成品率低,劳动强度大。针对该铸件的结构特点和性能要求,如何提高其产品质量、降低原材料消耗、节约能源、提高劳动生产率及降低铸件成本,是当前生产中的关键。从研制的情况可知,采用挤压铸造代替压力铸造是今后制造铝合金车轮行之有效的工艺。 1 车轮材料、要求及铸件设计 图1所示为铝合金车轮零件图。车轮不仅有较高的性能要求,而且形状十分复杂。 图1 车轮零件图 车轮材料的化学成分(质量分数)为:1.5%~3.5%的Cu,10.5%~12.0%的Si,<0.3%的Mg,<1.0%的Zn,<0.5%的Mn,<1.3%的Fe,<0.5%的Ni,<0.5%的Sn,其余为Al。力学性能要求:σb>276 MPa,σs>115 MPa,σ>4.4%,HB>92。 该车轮内外形的尺寸精度较高,都应加放加工余量及余块。按挤压铸造工艺的要求,把形状复杂的车轮零件图设计如图2所示的铸件图。 由该图可见,为便于从铸件内孔脱出及简化模具加工,把原来的阶梯轴孔设计成圆柱形φ30 mm,内壁斜度为3°[1]。

图2 车轮铸件图 2 模具结构及设计参数[1] 2.1 挤压铸造模具结构 铝合金车轮挤压铸造的模具结构如图3所示。它主要有凸模、右凹模、顶杆镶块和左凹模组成所要求的型腔。左凹模和右凹模分别固定在左凹模定模板和右凹模动模板上,左凹模定模板用螺钉紧固在下模板上,右凹模动模板经过侧缸在导柱上实施开启及闭合。 图3 车轮挤压铸造模具 1.上模板 2.凸模固定板 3.凸模 4.导柱 5.右凹模 6.右凹模动模板 7.垫板 8.下模板 9.顶杆镶块 10.左凹模 11.左凹模定模板 采用2000 kN油压机改装进行挤压铸造,其工作过程是:将定量的合金熔液浇入型槽后,固定在活动横梁上的凸模以一定速度向下挤入型腔,压力达一定数值后保压;铝合金凝固后卸压,凸模通过工作缸的回程向上移动,顶杆镶块通过下顶缸从铸件内向下退出,直到全部脱离铸件之后,再用侧缸开启右凹模,取出铸件。 2.2 模具设计的主要参数

国兴金属制品有限公司教育训练教材 铝合金铸造技术篇 一、前言: 铝合金为目前使用极为广泛的一种金属。在铸造上而言,不论重力铸造,砂模铸造、压铸精密铸造┄等各种铸造方法均可见到大量的铝合金铸件,由于这些方法铸造,其原因乃在于铝合金具有质量轻、机械质优良、耐腐蚀、美观以及机械加工容易等优点。因而不仅大量使用于一般生活用品,例如:运输工具、通信器材、运动器材料、家庭五金┄等商业用途上,亦大量使用于航空太空载具及武器系统等军事装备。 铝合金铸造技术的发展时间,已有数十年历史,由于机械设计及加工观念的改变与要求以及机械设计的日趋复杂,加上新的合金不断的被发展出来,部份的铸造用铝合金机械强度甚至超过一些锻造用铝合金,如A201、A206等,因而铸造的重要性再度被肯定,在铸造一般生活用品时,铝合金的铸造并非一困难工作,但要铸造高品质的铸件时,则铝合金的铸造就非想象中的容易。 影响铸件品质的要素有八点,例如:铸造方案的设计,材料的选择以及铝水的品 质等,其中铝水的品质,则系熔炼的工作。 二、熔炼设备 熔炉: 铝合金熔炼用的炉子,以热源区分,可分为两个主要的种类:燃料及电力。 在使用燃料的熔炉中,则又分为油炉及瓦斯两种。 而电力炉则可区分为反应炉及电阻炉。 在选择炉子时,值得考虑的因素甚多,例如:熔解量的多寡;能源的价格;原始设备的成本,安装的价格,设备维护的难易,厂房设施配合;以及产品的种类。就一般铝合金铸造的:由于铝件的重量有限,为求操作上的方便,以及成本的考虑,绝大部份均系采用坩锅炉(目前已大量改用连续炉)。 以不同加热方式的炉子而言,使用油炉或气炉,或可降低成本。但是,不论油炉或电炉,均有机会增加铝水中的氢气量。一般而言,在使用油炉时,所使用的燃油中带含有10-20%的水气,对气炉而言,例如瓦斯不包含空气之中,因温度而含的水分,而仅计算燃烧所产生水蒸气,至少在消耗气体量的两倍以上。而不论使用燃油或瓦斯气体为热源时,燃烧后产生的水气,必然是包围着熔解炉。因此,可想而知的是氢气 的来源必然可观。 三、铝汤处理之目的: 在铝汤有由原材料在熔解过程中发生的氢气或氧化物等非金属介在物之外,尚含钠碱

铸造铝合金熔炼工艺 1工艺适用范围 本熔炼工艺适用于砂型和金属型铸造ZL101A合金的熔炼,可针对于重力铸造、低压铸造、倾转浇注、调压铸造等成型工艺使用。 本工艺可作为ZL101A合金熔炼的母工艺,针对某一特定的成型工艺,如需特殊指出,可在此工艺基础上形成相应熔炼工艺,但不允许与母工艺相互冲突。 2工艺文件的抄报与保存 工艺文件抄报、抄送范围:总师、副总师、技术部、质量部。 工艺文件保存范围:电子文件备份和纸质文件送档案室保存,技术部、质量部各存一份使用文件。 3 工艺详细内容 3.1熔炼设备、工具的选择及对后续熔炼质量的影响 3.1.1 铝合金料熔化设备 规定使用熔炼设备范围为:坩埚电阻炉,燃气连续熔化炉。 对于金属型铸造可采用两种熔炼设备,使用燃气连续熔化炉熔化铝液,然后转包到坩埚电阻炉进行后续处理(精炼及变质);也可使用坩埚电阻炉熔化铝液及进行后续处理(精炼及变质)。 如采用金属型低压铸造、调压铸造成型工艺,可使用侧面开口注入铝液的机下炉进行连续生产。 采用坩埚电阻炉熔化铝液,铝液温度控制750℃以下,熔化过程的铝液吸气较少;采用燃气连续熔化炉熔化铝液,铝液温度控制容易

超750℃,熔化过程的铝液吸气倾向较大。 3.1.2熔炼工具的选择及准备 熔炼前熔炼工具的准备对铝液熔炼质量影响较大,坩埚采用石墨及SiC材质,使用前需进行预热烘干,烘干工艺如图1;如采用金属材质坩埚,最好选用不锈钢材质,如选用铸铁材质坩埚,以合金球墨铸铁为好。常用的浇包、浇勺等多采用不锈钢制作。 图1 新坩埚使用前烘干工艺 上述所选择的工具,使用前均需涂刷涂料,涂刷涂料前要对坩埚及工具进行喷砂处理,去除表面的铁锈及污物,然后预热到120~180 ℃,逐层喷涂,浇包、浇勺的涂料厚度0.3~0.8mm为宜,坩埚涂料可稍厚一些。涂料最好选用专用的金属型非水基涂料,也可自行配制,基本配方如表1所示,使用前涂料需预热到50~90 ℃。 3.1.3炉料的存放与处理,

挤压铸造原理及缺陷分析 挤压铸造技术与传统金属型重力铸造相比区别较大,对于某些铸件的生产有独特优势,然而实际生产中出现的一些铸造缺陷,成因也不同于传统铸造,本文试图从原理和生产实际出发,分析挤压铸造的原理和流程参数,及其铸造常见缺陷,利用技术上的经验和实践提出改进方法,已达到推进该项铸造技术的推广,减少损失。 挤压铸造原理及特点 1.1.基本原理 挤压铸造又可称为液态模锻,是将金属或合金升温至熔融态,不加处理注入到敞口模具中,立即闭合模具,让液态金属充分流动以充填模具,初步到达制件外部形状,随后施以高压,使温度下降已凝固的外部金属产生塑性变形,而内部的未凝固金属承受等静压,同步发生高压凝固,最后获得制件或毛坯的方法。由于高压凝固和塑性变形同时存在,制件无缩孔、缩松等缺陷,组织细密,力学性能高于铸造方法,接近或相当锻造方法;无需冒口补缩和最后清理,因而液态金属或合金利用率高,工序简化,为一具有潜在应用前景的新型金属加工工艺。 1.2.挤压铸造的特点 挤压铸造的工艺对铸造设备有特殊的要求,并且目前只对部分铸件有较好的效果。首先,挤压铸造设备,需要提供低速但流量较大的液态金属填充能力,速度约为0.5~3m/s,流量可达1~5kg/s,这样熔融态金属才能平稳地将铸型内气体排出,并填充铸型,随后铸型填满的瞬间(50ms~150ms),应能将铸型内铸造比压提升到60~100MPa,这样合金便能在高压下凝固成型。由于前述的低速大流量,且挤压铸造

内浇道有冒口补缩的作用,内浇道口径较大,且位于铸件最肥厚的部位。 由于上述特点,挤压铸造适合厚壁铸件(10~50mm),但铸件尺寸不宜太大(小于200mm)。与压铸相同,挤压铸造只可使用脱模剂,不适用保温涂料,故而金属凝固速度极快,达到300~400摄氏度/s,与金属型重力铸造冷却速度相比,达到了其3~5倍,伸长率高于其他铸造方法约2~3倍。 挤压铸造的生产工艺流程 以直径190系列的铝活塞为例,介绍挤压铸造的工艺流程,挤压铸造借鉴于压力铸造和模锻工艺,其大体工艺流程为把液态金属直接浇入金属模内。然后在一定时间内以一定的压力作用于熔融的金属液体使之成形。并在此压力下结晶和塑性流动。从而获得铸件。在315t 的液压机上生产铝活塞的具体流程是:首先将铝加热到700~720摄氏度,形成铝液,倒入凹模中,进行扒渣得到相对纯净的铝液,液压机上缸下行,上压头对铝液加压,主缸的峰值加压压力达到280t,上压力加压至最大表压力22MPa起,到上压头起模止,维持保压时间在350秒,保压结束后开模,用底缸将铸件顶出即可。整体上可分为四个步骤,模具准备,浇注,合模加压,开模出件。 具体的铸造过程,注意的参数如下: 顶缸上升速度和金属流速;对铸造机而言,顶缸上升速度应该是丰富可调的,而金属流速须由铸件壁厚和尺寸决定,以不产生湍流,平稳填充铸型为原则,铸件的壁厚越大,尺寸越小,则流速较小,壁厚越小,尺寸越大,则流速较大。
